I'm wondering if it wouldnt help to replace that O-ring with a piece of teflon of the same dimensions? But then again, the O-ring lasted 30 plus years, so it cant be that bad to use a new one

But if you replace it with a thicker O ring, you need not change the pin.

The teflon is badly worn. Plus im not sure what else i would be able to stretch over the teflon ball to get to the groove. O ring might be my only choice

Out of curiosity, i removed part 25 for inspection.

The rubber part 26, which i wanted to see, was perished-melted away. Part 25 still in "as new" condition. Could still select all gears, although with some play.

Groove around ball about 4mm deep and 2.9mm wide. Inner diameter of groove 17.5mm. Diameter of ball 25.4mm (one imperial inch). The pipe/sleeve (part 27), which fits over this around 29.3mm inner diameter. Not exactly round, supposed to be slightly square-ish. So standard grommet would not work, groove too deep. Unless you first fit a smaller grommet into the groove, and then bigger one. Maximum distance between ball and "pipe" is (29.3 -25.4) divided by two. So just under 2mm per side.

Because this part is obvioudly no longer available, had to make a plan. Found a piece of black plastic garden hose, type commonly used for irrigation. 20mm inner dia, 1.6mm wall thickness. Heated in boiling water and stretched it over the ball part. Now this looked like a snake which had swallowed a big rat. Then trimmed so that just the ball part remain. What remained was a bigger ball. Soft plasic hopefully "friction-friendly" material around it. Lock-wired the couplings's screws to prevent loosening.

Another option may be to look for that clear flexible plastic tubing used with fish tanks. Wall thickness must not be too thick, because we need clearance for movement.

@ Davie, would a square "O" ring not work. ??

The likes as used in MC or slave cylinders, We use them a lot in hydraulic rams.

Single square type would disappear into the deep groove. What might work is something "washer shaped". Around 3 mm wide. Slightly narrower than 17.5mm diameter inner hole. Outer dia 29mm or slightly less. This would have to stretch over the 25.4mm ball, and butt against the inner part of groove with no play. Not easy to get in there.
Or, two rings, one on top of the other. Big problem... we might not get the inner one out again from 3mm wide by 4mm deep groove, unless we destroy it. Think original part was wider, maybe 6mm. But with 3 mm wide inner protrusion, which fitted inside the groove. Not all the way down in groove, but keeping part in position. Mainly butting against outer part of ball.

Maybe a 3D printed ring would then be the solution, could be drawn and a number of them run off with all the 411 guys getting theirs at the same time.

Some great ideas here! Are you in a position to guys an ideal size of the composite ball or at least its OD and ID? I can ask around about the 3D printing.
